## High insulation with humidity and thermal-shock resistance

Battery components include traction-battery housings, busbars, cooling systems and other core components for new-energy vehicles. Their high-voltage and high-current service creates stringent requirements for insulation, dielectric strength and reliability.

Veri Coating offers insulating epoxy powder coatings with dielectric strength of at least 35 kV/mm, insulation resistance of at least 1,000 Mohm and volume resistivity of at least 10^14 ohm-cm, while continuing to meet dielectric-withstand requirements after 1,000 hours of neutral salt-spray testing.

Application notes: Complex edges require uniform coverage, and film thickness, curing and insulation performance must be verified for each batch.

## Typical Powder Coating Challenges for Battery Components

### Electrical Insulation Safety

Pinholes, thin film at sharp edges, cracking or local undercure in insulating powder coatings on battery housings, busbars and liquid-cooling components can reduce withstand voltage, increase leakage current or cause dielectric breakdown. Film-thickness uniformity, edge coverage, mechanical strain and thermal cycling determine long-term insulation reliability.

Electrical Insulation Safety：Cracks or local weak points in the insulating coating reduce withstand voltage and electrical-safety margin.

**Formulation Design**

- Use a dedicated insulating epoxy system that combines high dielectric strength and volume resistivity with edge coverage and mechanical toughness.
- Define a film-thickness window for the target withstand voltage and geometry instead of relying on excessive film build alone.

**Process Control**

- Round and clean sharp edges and strengthen pretreatment to prevent metal burrs from piercing the coating.
- Control film-thickness uniformity; where necessary, apply multiple coats and verify intercoat adhesion.
- Complete the cure schedule based on actual part temperature, with focused inspection of thickness transitions, blind holes and shadowed areas.

### Electrolyte and Coolant Resistance

Battery components and liquid-cooling systems may contact electrolyte, coolant, antifreeze and their vapours. Swelling, softening, blistering, discolouration or adhesion loss can impair corrosion protection and may also reduce electrical insulation and long-term sealing reliability.

**Formulation Design**

- Base the coating on a chemically resistant insulating epoxy system, increase crosslink completeness and select fluid-resistant pigments, extenders and additives.
- Tailor the formulation to the specific electrolyte or coolant and avoid readily extractable or migrating components.

**Process Control**

- Conduct immersion or drop exposure using the customer's actual fluid, concentration and temperature.
- Ensure complete pretreatment and cure to prevent fluid ingress through pinholes, sharp edges and defects.
- After exposure, reassess withstand voltage and insulation resistance as well as appearance and adhesion.
